Yes, you want to share grounds just as you have stated. If you introduce something like a 12V DC power supply to switch relays or valves, you also want to attach that ground to the common ground with the BCS.

I can't tell you if that will work for me because I don't have a clue about ladder logic!
I've searched on the wiki and in the forum and I can't find any examples of how this works.

I do a right-click and save-as to save the file. This allows me to specify the filename with a CSV extension.

Ugh! I got bit by this bug today! I needed to add a heater to an output for my fermenter fridge, but using Process 7 caused it to loop between states since it could not accurately test the probe temperature.

All stop is more like an emergency button. Your normal brew process flow shouldn't rely on it for stopping your brew day.

You can do both. You need to decide how many temp probes you need and how many inputs/outputs. That will determine if you need a BCS-460 or a BCS-462.
