I am designing my control box while I wait for all the parts to ship and I am struggling to find the dimensions for the BCS-460, it seems this might be in the technical specifications on the wiki but I can't find it.
Also, are there any clearance issues for heat dissipation?
Finally, is the expansion board just a naked board to be fastened somewhere in the case? I'm not adding one now but would like to leave space for the future.

The dimensions of the BCS are 108.5 x 84 x 30 mm. The heat that it generates is negligible.
As for the expansion card, you are correct, it is a naked card. It is connected to the BCS through the EXP0 and EXP1 connections, the Digi16 page on the wiki has wiring details.
